ASSEMBLY
Install crankshaft. Refer to 101.03. Make sure number on caps is same as number on crankcase. Make sure caps are installed at proper location. Cap without notch is at front of crankcase.
Then cap with one notch, etc.
Install pistons. Refer to Section 101.05.
Install bearing for input shaft in seat in crankshaft rear end.
Fit oil seal in rear cover for crankshaft. Install cover with six bolts and washers.
Rotate crankshaft until crankpins for No. 1 and No. 4 cylinders are at T.D.C. (crankpins should be at top). Position flywheel on crankshaft with index mark facing 1 and 4 crankpins.
Secure flywheel to crankshaft with washer plate and six bolts.
Lock crankshaft against turning. Torque bolts to 105 ft. lbs. (14.5 kgm).

Lubricate bushings for auxiliary shaft with oil. Install auxiliary shaft.
Secure shaft with retain ing plate, two bolts, and washers.
Place gasket, oil seal and cover (1) on auxiliary shaft (4).
Secure cover with three bolts (3), nut (2) and washers.
Place oil pump drive gear in crankcase. Place spacer on gear.

Place auxiliary shaft sprocket (1) onto shaft. Rotate auxiliary shaft until gear seats. Secure spacer with clamp, washer and nut.
Place oil pump (2) with pickup tube, gasket and drive gear in crankcase. Start bolts (3) thru pump.
Turn auxiliary shaft while tightening bolts securing oil pump.
Install oil line for breather with two bolts and washers in crankcase. Install oil sump.

Assembling pistons and connecting rods
The pistons have the hole for the gudgeon pin which is off-centre by 0.8 mm with respect to the piston axis; for this reason an arrow 1 (fig. 18) is marked on the piston crown, it indicates the engine rotation.
It is good practice to restore this reference point before disassembling the pistons for overhaul operations.
The gudgeon pins are to be slightly forced into the pistons.
When installing, make sure that the two side retaining rings are correctly positioned in the piston grooves.

When mounting the piston on the connecting rod, pay attention to the following points:
– The number marked on the big end of the connecting rod 2 (fig. 1 8) must be positioned toward the exhaust side (fig. 19).
The arrow on pistons of the RH cylinder block will point away from the number.
– The arrow on pistons of the LH cylinder block will point towards the number.
– When all the pistons are fitted, the arrows on pistons 1 to 6 will be pointing
towards the intake and those on pistons 7 to 12 towards the exhaust.
Before fitting the piston rings, insert them in tool ALZF 8202, making sure they are at right angles to the tool’s inner surface, and check the end clearance is within the values indicated in fig. 16.
– To facilitate the assembling of the rings on the pistons, use a suitable tool. The 1st ring should have the inner beveling uppermost.
– Ensure that “TOP” printed on the piston rings is uppermost
Take special care that the oil scraper ring spring joint does not correspond to the ring slit.

Testing’ the opening pressure
– With the tap closed, clean and bleed the injector with several rapid movements of the lever.
Open the tap and test the opening pressure by moving the lever slowly (approx. 2 seconds per stroke).
If the opening pressure is out of tolerance, replace the injector. Individual valves can also be replaced within a set.
Leakage test Open the tap and allow the pressure to slowly increase up to 0.5 bar below the opening pressure previously determined, and hold it constant at that level. No liquid must leak from the injector in the next 15 seconds.
N.B.: When loosening or tightening the lines to the injectors, always hold the fixed nut with the proper wrench.

GEARBOX OVERHAULING
— Before disassembling the gearbox parts, check the contact and the engagement clearance of the helical sour gear between pinion and crown wheel.
— Disassemble gearbox parts, wash components in solvent and blow with compressed air.
— Check housing and covers for cracks and ensure that roller bearing seats do not show signs of scoring or wear.
— Check that roller and ball bearings are still working properly. Replace if rolling is rough or noisy.
— Check that teeth profile surfaces are not worn or scratched. Surfaces must appear smooth and reveal uniform contact over the whole faces of the teeth.
— Check that needle bearing races and cages for idle gears on the main and secondary shaft do not show signs of abnormal wear or pitting. The radial clearance should not exceed the maximum value specified in the table.
— Check sleeve and fork grooves for wear. It is important that both fork contact surfaces on the sleeves remain perpendicular to the control rod axis (maximum axial run-out 0.05 mm).
— Inspect the idle gear and spacer working surfaces for signs of wear or seizure.
— Check the drive teeth of sleeves and idle gears for burrs or wear that could make engagement difficult.
Use tool AV 2023 with support arm AM 106155 to hold gearbox housing during assembly.

EXCERPTS:
ADJUSTMENT OF THE IDLING SPEED
Start the engine, making sure not to accelerate during start-up, and bring the coolant to its operating temperature :
92±2°C (197.5 ± 4.2°F).
Switch the engine off, disconnect the oxygen sensor and the idling speed adjuster.
Start the engine, select the parameter page on the diagnosis system and make sure the rotation speed is 900 rpm.
If the rotation speed isn’t correct, balance and take the engine to the correct speed using the by-pass (Fig. 42, Re. 1) and checking if the TL value (SD 1) and the mercury columns are the same for both cylinder banks.
Considering that the throttle body flowing system has been made correctly in the factory, we deem it unsuitable acting on the throttle stroke adjuster to balance and settle the idle speed (Fig. 42, re. 2) .
Should the adjustment be difficult, act as follows with the by-passes:
1 – Tighten the by-pass adjusters (Fig. 42, re. 1 ).
2 – Bring the idle speed to 850 rpm by balancing both cylinder banks, through the throttle stroke adjusters (Fig. 42, re. 2) .
3 – Open the by-pass adjustment screws balancing both cylinder banks and set the engine at 900 rpm.
4 – If an adjustment is made on the throttle stroke adjuster, you must check and possibly modify the potentiometer adjustment, loosening and turning it (adjustment possibility of approximately 2%): it must be adjusted with absolute angles included between – 1% and 3% (corresponding to 400k600 mV). The maximum difference between these values must not exceed 2.1% (corresponding to 70 mV).
Note: if the idling adjustment is exceeded (i.e. the advance is 4.5″ at idling speed) while adjusting the potentiometers, the throttle stroke screws or the accelerator control cable, switch the engine off (so that the Motronic system doesn’t store wrong data) and repeat the previous procedure.
5 – Check, by means of mercury columns, if both banks are balanced even during progression, increasing speed progressively up to 2,500 rpm. If an adjustment is required, act on the throttle cable adjuster (Fig. 42, re. 7).

Gearbox disassembly from the car
– Place the car on a lifting bridge.
– Put the rear part on two small blocks and remove the rear wheels.
– Remove the complete underbody flatbed.
– Remove the gearbox axle shafts.
– Remove the oxygen sensors.
– Disassemble the central exhaust pipe assembly (catalytic converters, silencers and connecting pipes to rear silencers).
– Remove the gearbox control rod.
– Unscrew the fastening nuts of the engine-gearbox connecting pipe on the clutch housing.
– Unloosen both nuts fastening the gearbox supports.
– Using a column jack, position it under the gearbox assembly and lay the whole unit.
– Make the assembly retract as much as possible and remove it from the chassis with the engine-gearbox connecting pipe.
– Position the gearbox on the stand AS104995 and fasten it to the trolley AV 2023. Disassemble the parts after checking the contact of the bevel gear pair, the pinion pre-load and the inner
parts.
– After detecting the shim of the spacer 13 determining the pinion/crown contact and of the spacer 14 determining the pinion preload, start the gearbox assembly.
